The new solid carbide end mill from the GARANT MasterSteel product range offers 5 cutting edges and a new type of knuckle form profile, thereby achieving particularly high performance

The new GARANT MasterSteel SlotMachine from the Hoffmann Group is a solid carbide roughing end mill which achieves high feed rates when slot milling from solid in steel. The innovative knuckle form profile produces extremely compact swarf. Therefore, the Hoffmann Group was able to construct the milling cutter with five cutting edges. As a result, at a constant feed rate per tooth the new five-edge end mill achieves 25 percent higher process efficiency than a classic four-edge end mill. Thanks to the innovative knuckle form profile, the cutting pressure is lower and higher feed rates can be obtained with a constant load. DUO-LOCK modular end mills fit a wide variety of toolholders and adapters, including the KM4X platform

Back in 2014, Kennametal announced a technology partnership with Haimer for the development of a modular cutting tooling system. Since that time, the company has been busy developing, testing, and building inventory of DUO-LOCK™, which promised even then to be “the most rigid and most precise interface in the marketplace.”

Today it’s even better. According to Thilo Mueller, manager of solid carbide end milling at Kennametal, DUO-LOCK is the only modular endmill solution able to compete at solid carbide levels, and outperforms its nearest modular competitor by more than two to one. That means full-width slotting at depths up to 1 x cutter diameter, and side milling up to 50 percent radial engagement at 1.5 x the diameter deep, even in stainless steel, titanium, and other high-temp aerospace alloys.

Mueller says he’s excited about the tool’s robust machining qualities, but is equally enthusiastic about its broad initial product offering. “We have over 400 line items coming in the first wave, with many more coming early next year,” he says. “These include the most popular size end mills in both inch and metric, as well as a broad array of adapters, integral shank holders, and extensions.”

Many of those extensions are equipped with HAIMER’s Safe-Lock™ technology, a secure clamping mechanism that eliminates concerns over tool pullout and creep in high-performance milling applications. HSK, CAT, BT, and comparable spindle tapers are also available.
One of the things that makes DUO-LOCK unique is its intelligent thread design. Using FEA-based design tools, Kennametal has optimized the connection to eliminate any possibility of tool failure even at elevated loads. The result, says Mueller, is that DUO-LOCK handles 25 percent more torque than its closest competitor, permitting higher feedrates and axial depths of cut, especially in long reach conditions.

The cutting geometry is likewise unique, and uses an upgraded HARVI front end with an asymmetrical flute design. This breaks up cutting harmonics, reduces chatter, and provides 20 percent or greater chip load per tooth compared to the solid carbide versions. The HARVI II 5 flute cutters also received an upgrade: a variable helix known for its full slotting capabilities in titanium. The eccentric relief behind the cutting edge with HARVI III is also a proven performer in titanium and other heat resistant alloys, and is sure to satisfy the needs of customers looking for larger modular versions as well. Multiple carbide grades are also available, including Kennametal’s proprietary Beyond grades KCSM15 and KCPM15, making DUO-LOCK a go-to solution for everything from heavy roughing to semi-finishing. “Because of the very small amount of tool runout, some of our customers are even seeing success in fine finishing applications,” says Mueller.

Assembly is easy: clean the DUO-LOCK insert and coupling, thread it by hand onto the adapter (use gloves, the edges are sharp!), and torque it down. That’s it. Since DUO-LOCK operates at far higher cutting parameters than its competition, the torque values are likewise much greater, an indicator to customers familiar with such tooling that DUO-LOCK is a different species within the modular machining world. DUO-LOCK’s double-cone locating surface provides Z-axis coupling repeatability of 10 µm (.0004 in.) or better, and tool to tool repeatability in the 50µm (.002 in.) range, eliminating the need for offline presetting or tool touch-off in the machine. And the additional contact surface at the base of the tool assures radial runout at the coupling below 5 µm (.0002 in.), improving run out at the cutting edge tremendously, similar to the 2nd contact area enjoyed by KM™ or KM4X™ customers. And when the cutter’s dull, simply load it into a Kennametal Blue Box and ship it to one of the company’s reconditioning facilities around the world.

The result is a rigid, highly accurate tooling solution that offers greatly reduced setup time and simplified tool changeover, cutting performance equal to solid carbide, and the stiffness to remove more metal in less time than competing modular systems. “We are understandably proud of the DUO-LOCK design,” says Mueller. “It’s an ideal solution for a wide variety of applications.”

Dormer Pramet has announced the introduction of a versatile new line of tools and inserts to support economical shoulder milling applications in a wide variety of materials.

The TNGX10 double-sided triangular inserts – launched under the company’s Pramet brand – offers depth of cut up to 5mm and feature six cutting edges for excellent economy and low machining costs.

A wide range of cutters are available with the new assortment, from 18mm up to 80mm, and with a high number of teeth available – even for small diameters – the cutters provide increased productivity.

The inserts are suitable for numerous materials such as steel, stainless steel, cast iron and non-ferrous metals, as well different applications, including shoulder, face and slot milling, helical interpolation, ramping and progressive plunging.

In a recent product test, face milling M3 stainless steel, the TNGX insert had double the durability, compared to a competitor’s equivalent insert.

To support the new shoulder milling range, Dormer Pramet has also introduced three new positive geometries as part of the company’s second product launch of 2016.

Geometry F has a narrow peripheral land and is suited to light and medium machining for low to medium carbon steel. Geometry M with a medium T-land is also suitable for light and medium machining, but for carbon steel and stainless steels.

Finally, geometry FA has a sharp cutting edge and is particularly for machining non-ferrous metals. Its polished insert face reduces sticking of the machined material, promoting longer tool life and better workpiece finish quality.

Anyone who´s replaced a head gasket on an internal combustion engine knows a smooth, flat surface on both cylinder head and block is needed for proper operation. No one understands this better than automakers, who strive for predictable, controlled surface finishes and high production output, together with maximum tool life and the lowest tooling cost per machined component.

Many machinists might think, »What´s the big deal? Aluminum is one of the easiest materials around.» And while that is certainly true of the ubiquitous 6061-T6, nothing could be further from the truth when it comes to the aluminum alloys used in automotive applications. Grades 319 and 390, for example, are readily cast into the complex shapes needed for engine blocks, pistons, heads, pulleys, and similar parts, but due to their high silicon content—easily 20 to 30 times that of 6061—they´re like cutting sand.

Fortunately for those charged with machining these abrasive metals, there´s a better alternative than carbide cutting tools, one that produces mirror finishes and produces tens of thousands of parts per edge.

»Finishes of 2 to 3 μm Ra are easily obtainable, as is tool life between indexing of 40,000 engine blocks, cylinder heads, and other automotive components,» says Tim Marshall, Senior Global Product Manager for Indexable Milling at Kennametal. »This new face milling platform uses a fine-pitch aluminum body with wedge-style clamps and adjustable pockets. A variety of polycrystalline diamond (PCD) inserts are available, from mini-tips for light finishing cuts to full face wipers, standard cartridge inserts, and 1/2 in. (12.7 mm) axial cutters for heavy roughing and shoulder cutting.»

He´s talking about the KBDM PCD face milling system from Kennametal. Designed for high-volume machining, the KBDM is stocked in standard sizes of 2.5 – 8.0 in. (63 – 200 mm), although Marshall is quick to point out the company´s custom solution capabilities. »We can offer cutters up to 21.5 in. (550 mm) in diameter. This allows customers to machine very large components in a single pass. We also have options for integral shank bodies, HSK mounting, left hand cutter rotation, as well as special edge preps and nose radii.»

There´s more to the KBDM than a robust body design, however. Since automakers often create their own proprietary aluminum alloys, Kennametal has developed two PCD grades to complement it: KD1400 uses small diamond grains and offers excellent chipping resistance and good wear attributes, while KD1425 uses large diamond grains, giving it excellent abrasion resistance and thermal stability but only slightly lower performance where chipping is a concern. Both are capable of very high cutting parameters—depending on the alloy and setup rigidity, Kennametal recommends an initial cutting speed of 3280 ft/min (1000 m/min) and feedrates of .004 in. per tooth (0.01 mm), although substantially higher values are possible.

»A major machine builder conducted cutting tests for us against several competitive solutions,» Marshall says. »Using a 24-tooth, 6.0 in. (150 mm) diameter face mill at 80% radial engagement and 0.04 in. axial DOC (1 mm), we ran at a feedrate of 0.006 in. IPT (0.15 mm) and 9600 ft/min surface speed (2926 m/min). This comes out to 6112 rpm, with a table feed of 880 IPM (22,350 mm). It was really moving. Even so, the KBDM produced a 14.7 Ra surface finish, several points better than the other cutting tools.»

Marshall recommends presetting the KBDM offline using an optical or video style presetter. A small amount of lubricant should be applied to the adjustment and locking screws, and also the wedge side of the pocket. Turn the axial adjustment screw until the insert is 0.0004 – 0.0006 in. (0.010 – 0.015 mm) below the final set height, tighten the locking screws to 31 in/lb. (3.5 Nm)—don´t overtighten—then adjust each insert to its final height position. If using a wiper insert, set it 0.0006 – 0.0008 in. (0.015 – 0.020 mm) higher than the rest.

»It´s simple to set up,» Marshall says. »You can easily get everything within a couple microns. That’s one of the keys to successful face milling, not only for proper balance at high spindle speeds but also for achieving the desired surface finish—when you’re finishing a deck face on a block or head, both are critical.»

Adjusting the KBDM is a straightforward process—use an optical presetting device whenever possible, and DON´T OVERTIGHTEN!

At the AMB in Stuttgart current trends such as digitized production, Smart Factory, additive 3D printing, resource and energy efficiency, and lightweight design with the related tool and material concepts took center stage as expected. But the traditional tool blade has not been forgotten. New geometries, cutting materials and coatings are the direct contact to the workpiece and are still govern quality, process reliability and, of course, production costs.

Here, the machining of final contours – finishing – has gained particular importance. This applies especially to components with surfaces which perform an important function, such as workpieces used in die and mold making. Here, the smallest of surface defects can have a direct impact on the final product, e.g. visual defects on body parts.
Roughing as a general pretreatment has not gone out of style. But this preliminary process started being replaced some time ago by near net shape technology and, more recently, by additive 3D printing.

The latest milling tools in LMT Tools Group’s large product portfolio can display the finishing potential possessed by innovative tools when it comes to a wide range of processes from the milling of hardened materials to the production of top grinding quality.

High-performance coatings – the key to service life and precision
High-performance coatings have a fundamental significance for machining: The coating has the closest contact with the workpiece and is therefore primarily challenged by force and temperature influences. Coating systems thus have a substantial productivity potential. Consistent development of application-specific high-performance coatings is a core competence at LMT Tools.

The high-performance coating Nanomold Red was specially developed in the coating center at LMT Kieninger (image 1) for the finishing of cold and hot-working steel, cast steel and hardened materials up to 65 HRC. Its 4-layer coating structure ensures top-quality coating adhesion, while heat is kept away for as long as possible – evidenced by long service lives.

The application area of the Nanomold Gold coating is on the left side of the diagram (image 1). It is the first choice for roughing and semi-smoothening of materials in the lower hardness range.

Another innovative example is the new “Nanomold Black” coating, which was presented for the first time at the AMB trade fair in Stuttgart. It has a performance spectrum between the two established high-performance coatings “Nanomold Gold” and “Nanomold Red” and covers a more universal range of application. Nanomold Black is ideal for smoothening and semi-smoothening steel, cast steel and cast iron up to a hardness of 56 HRC and can be used for both wet and dry machining.

In addition to process reliability, a high surface grade and long service lives are essential for high cutting speeds when it comes to finishing. The VHM copy milling cutter HSCline SuperFinish2 sets new standards in exactly these areas, especially in the finishing of hardened steel between 56 – 65 HRC. Due to its high-precision cutting edge geometry with an optimized cutting edge preparation, significant tool life improvements can also be realized.

The new copy milling cutter HSCline SuperFinish4 by LMT Fette (image 2) was presented for the first time at the AMB. It has 4 cutting edges with a special S-cut. Compared with the already established HSCline SuperFinish2 with 2 cutting edges, the processing time can thus be reduced even more whilst simultaneously increasing the service life. This is particularly useful when processing larger components with a long processing time.

Its high-precision cutting geometry with defined cutting edge preparation enables a productivity increase of up to 40%. The spiral angle of 30° and the carbide shaft reduce the tendency to vibrate. In addition, the high dimension accuracy enables a significant surface quality increase thanks to a narrow radius tolerance of +/- 5 µm. The tool can also be used for the finishing of hardened steel up to 65 HRC and for the finishing and semi-finishing of high-strength steel.

FinishLine Premium – grinding-quality surfaces
The FinishLine Premium program features a larger number of teeth for all diameters above 12 mm as well as a reinforced base body design and the high-performance coating Nanomold Red. With this tool, users have a milling system which can produce grinding-quality surfaces. The grinding process is substituted, and finishing time and costs are reduced.

Its performance can be demonstrated with a practical example. The surface of a die for the car industry was processed using the material 1.2379 (X160CrMoV12) with a hardness of 58 HRC. The screw miller with a diameter of 32 mm (image 3) was used for this process. The inserts have 1 mm corner radii, the tooth feed is ft = 0.1 mm, and the cutting speed is vc =140 m/min. The final milling result, with a surface roughness of Ra = 0.09 µm, is impressive.

For now, preliminary roughing will, of course, remain relevant. For these applications, tangentially positioned inserts, for example, guarantee an extremely stable milling process and facilitate the highest possible metal removal rate during roughing. If the insert geometry also has a positive rake angle, this soft cut also protects machine performance and increases tool life. LMT Fette combined these two advantages in two of the shoulder milling cutters at the AMB and generates maximum steel and cast material roughing and semi-smoothening productivity with the MultiEdge T90 PRO4 and MultiEdge T90 PRO8 designs.
The inserts in the MultiEdge T90 PRO4 have 4 cutting edges and feature an especially stable geometry which is simultaneously soft-cutting, allowing maximum axial infeeds of ap = 11.5 mm to be achieved consistently, even with larger tooth feeds.

The special inserts in the MultiEdge T90 PRO8 (image 4) have twice as many cutting edges. This increases customer benefit thanks to increased efficiency due to further reduced tool costs. The highest axial infeed is ap = 10 mm with adapted tooth feeds. The inserts in the tool displayed are coated with Nanomold Gold (see image 1 as well).

Both tool designs have specific cutting material alternatives for machining steel or cast iron. The name MultiEdge does not stand for the highly-effective number of cutting edges per insert, however. It stands for the high number of teeth due to the close pitch. This means that the largest tool diameter of 160 mm still has 20 inserts. The diameter palette of these new milling tools starts at 50 mm.

Performance can be demonstrated with a practical example. Components (general mechanical engineering) made of GGG50 were machined with the MultiEdge T90 PRO8 with the diameter d1 = 100 mm, the number of teeth t = 12 and a tooth feed of ft = 0.35 mm. The metal removal rate and service life were more than tripled, and machining time and machine costs were reduced by 60%.

With a unique insert geometry and extremely accurate pocket positioning, the Mill 4-11 offers the free cutting action of a single-sided insert at the low cost per edge of a double-sided. The Mill 4-11 is also available in a variety of mounting options, with cutter diameters ranging from 16 mm (0.625 in.) to 80 mm (3.000 in.) The issue with many square shoulder indexable milling cutters is the stair-step effect they leave on workpiece walls.

kenn-022Two years ago, Kennametal introduced a double-sided 90º milling platform that eliminates this issue while providing manufacturers a cost-effective machining solution to boot. The Mill 4™ Series of indexable shoulder mills is now a proven performer, offering high metal removal rates, excellent tool life, and surface finish that frequently eliminates semi-finishing operations—and in some cases, can even be used as a finishing cutter, reducing reliance on expensive solid carbide end mills.

Kennametal is expanding its game-changing Mill 4 family with a new cutting tool, the Mill 4-11. Designed for smaller machining centers, the Mill 4-11 accommodates 40-taper CAT and BT, HSK50, and similarly-sized spindles. Due to its free-cutting capabilities, it is ideal for successful metal removal in less-than-rigid setups and on light-duty machine tools, multitaskers and live-tool lathes.

Tim Marshall, Senior Global Product Manager for Indexable Milling, says the Mill 4-11 enjoys the same strong insert design as its larger cousin, the Mill 4-15, but is 24 % shorter and 34% narrower. With an 11 mm (0.433 in.) maximum cut length, this addresses the needs of those job shops and manufacturers producing smaller parts and part features while still offering high metal removal rates and excellent tool life.

“What’s unique about it is the step down,” says Marshall. “Because of the insert design and precision, there’s very little mismatch between passes—for example, using a 63 mm diameter tool (2.48 in.) and our SGE geometry, we were able to achieve less than 8µm (0.00003 in.) deviation between successive 6 mm (0.236 in.) deep passes. One of our largest automotive customers completely eliminated a finishing operation on a steel alloy housing because of it, saving them many thousands of dollars annually.”

Scott Etling agrees. The Director of Global Product Management for Indexable Milling, he says the Mill 4-11 platform offers a full complement of grades and geometries. “KCPM40 is our go-to grade for most steel applications and our newest KCSM40 is our first choice in aerospace and medical machining. Of course we have cast iron and aluminum grades, and a variety of edge preps and corner radii up to 1.6 mm (0.062 in.) as well. We’re very proud of this new offering.”

The Mill 4-11 is also easy to use. Each insert is securely locked in place with a single M3 screw, and marked with a series of dimples to indicate geometry and insert style. Marshall recommends customers keep the tool clean and the screws lubricated with a small amount of grease, and says it’s a good idea to mount all of the inserts with the dimples or markings facing the same direction. “This improves accuracy during indexing, no matter whose cutting tools you’re using.”

The cutter has uneven pocket spacing designed to break up machine harmonics and reduce chatter. Because of its complex insert geometry and positive placement in the pocket, it has an effective radial rake angle between 1° to 11°, depending on the cutter diameter, and an axial rake angle of 3°, this despite the Mill 4-11’s double-sided design.

When taking cuts up to approximately 6.5 mm (0.255 in.) axial engagement, the cutter is essentially “stepless”, although Marshall says cuts up to 11 mm deep (0.433 in.) are possible while still maintaining square, smooth walls. Best of all, it removes material quickly. “We’ve performed extensive testing,” Marshall says. “Time and again we beat the competition, in some cases by 35% greater metal removal rates and 40% or longer tool life. It’s quite simply a great addition to our portfolio.”

The new CoroMill 316 generation of exchangeable-head milling cutters from Sandvik Coromant enhances the company’s established Solid Round Tools portfolio by bringing higher levels of versatility and productivity to machining operations in ISO P (steel) and ISO M (stainless steel) materials. Further benefits include high reliability in almost all applications, along with enhanced tool life and a silent machining process.

CoroMill 316 is suitable for all general milling operations, including high-feed face milling, slot milling, helical interpolation, shoulder milling, profile milling and chamfer milling. The exchangeable heads allow users to easily and accurately switch between various operations, creating end mills with optimised radius variation, teeth frequency, geometry and grade. Beyond steel and stainless steel, the tools can also be used successfully on ISO K (cast iron) and ISO S (heat resistant super alloys) materials.

“The latest generation of CoroMill 316 adds a longer cutting length to its list of attributes, delivering even greater flexibility for machine shops,” says Tiziana Pro, Product Manager Solid End Mills at Sandvik Coromant. “Specific operations to benefit includes those that demand higher axial depth, up to 1.2 x Dc, as well as where high stability and vibration suppression are required. In particular, the combination of the modular Coromant EH system and CoroMill® 316 provides a number of solutions for all types of machines and user challenges.”

Manufacturers should choose Coromant EH as the preferred rotating modular interface for applications up to 32 mm (1.256 inch) in diameter. Integrated machine adaptors with EH coupling are recommended for small interfaces where gauge line and swing diameter are critical (BT30, SK40, HSK40/50/63, ER, DTH), as well as different shank types in long overhang applications up to 35 mm (1.38 inch) diameter.
